Why Add a Protection Board to an 18650 Cell?

A standard unprotected 18650 cell lacks overcharge, over-discharge, and short-circuit protection. When used in flashlights, headlamps, medical devices, or DIY power banks, improper use (e.g., deep discharge or accidental short) can lead to permanent cell damage, fire, or even explosion.

⚠️ Safety Warning: 18650 lithium batteries store high energy. Incorrect handling may cause short circuits and fire. Practice on used cells first.


Step 1: Choose the Correct Protection Board

Select a PCB based on discharge current (e.g., 5A, 10A) and balancing (not needed for single cell).
Common IC: DW01 + 8205A (suitable for ≤5A discharge).

Typical solder pads:

  • B+ : battery positive

  • B- : battery negative

  • P+ / P- : output positive/negative

Note: Adding a PCB increases cell length by 2–3mm → final length ≈ 67–69mm.

Step 2: Measure the Bare Cell Voltage

Use a multimeter to check the unprotected cell:

  • Normal range: 3.0V ~ 4.2V

  • If below 2.5V → cell is over-discharged, do not add a PCB (internal damage already occurred).


Step 3: Connect the Protection Board

3.1 Positive connection

Connect cell positive to B+ on the PCB using a nickel strip or wire.

3.2 Negative connection

Connect cell negative to B- on the PCB.
Critical step: If using a spot welder, weld a pure nickel strip to the cell negative, then solder/weld it to B-.

3.3 Output terminals

P+ and P- become the final battery output terminals.


Step 4: Insulation & Fixing

  1. Place fish paper or Kapton tape between the cell top and PCB to prevent shorts.

  2. Use Kapton tape to attach the PCB tightly along the cell body.

  3. Slide an 18mm heat shrink tube over the entire assembly.

  4. Shrink with a heat gun or carefully with a lighter (fast, even motion).

The final battery should be a clean cylinder with no exposed metal.


Step 5: Final Testing

  1. Measure output voltage (P+ to P-): should be close to cell voltage (3.0–4.2V).

  2. Short-circuit test (0.5 sec): protection board should cut off output instantly → 0V. After removing the short, it should auto-recover.

  3. Charge test: Use a standard 18650 charger (e.g., 1A) to charge to 4.2V auto-stop.

If all tests pass, congratulations – you’ve made your own protected 18650 battery.


FAQ

Q1: Battery won’t charge after adding PCB?

A: Check B- connection. Some chargers fail to activate the PCB – briefly short P+ and P- with a multimeter in resistance mode for 1 second.

Q2: What is the max discharge current?

A: Standard small PCBs: 3A–5A. High-current versions up to 15A. Exceeding causes thermal protection.

Q3: Can I use an unprotected cell directly?

A: Only in devices with a built-in BMS (e.g., laptops, power tools). For flashlights, always use protected cells.
